Will this work? I just made corner seams with a width of .001" then added the bend. I hade to delete the faces on the edge and have them heal on the 2 parts that are parallel. Also make sure all the sheet metal thickness is the same from one file to the next or things won't work right. Hope this is what you want. The flange length I used in my Sheet Metal, Flange, Corner, Round Relief Hole is 0.001, just above the bend tangent line. So when I did applied a Modify, Corner Round of 0.125, it extended into the "bend zone" and nullified the Relief Hole when in a Flat Pattern view. 1. I am not sure if the term knockout is the right one. I am trying to create a cutout as in the attached part (later to be used as a punch). Basically a cutout that is then folded as shown. Problem is that when I cut the part I have to create a new solid body otherwise it wil immediately join with the plate again. When folding it does not stay connected properly(see arrow). I need a little help. I am trying to produce a sink bowl that is 6”tall inside x 10” wide inside x 10” wide inside in 20 ga stainless steel sheet. I need to produce a corner flat pattern that actually represents a 1” radius that can be welded. Hi drew65uk, In the Contour Roll dialog box, change the Unroll Method to Developed Length and then enter the Length you want to end up with.. Then use the Unfold tool (not the Create Flat Pattern tool) to temporarily unfold the part. Then sketch one of your slots, and use the Cut tool to create it. Then use the Rectangular Pattern tool to place the rest of the slots. The third corner I manually cut the 45 degree miter corners, I believe there is overlapping material, so I might have need to cut away more material/ leave a miter gap for welding. I hope that makes sense and you guys understand what I'm trying to achieve, any help would be appreciated. I'm open to alternative ideas that I may not be aware of!!!

I know exactly how you feel. All 3d cad systems (desclaimer --- that I have used) fail miserably when it comes to sheet metal bend reliefs and fold line notches. Solidworks and Inventor's normal cuts can sometimes come close. Interlocking mitre flanges and zero relief are a staple of thin sheet welded construction.
